How close to best in class your cycle time is with moldflow?

Moldflow is wonderful and is true that it is absolutely useful tool, specially when driven by knowledgeable user. However please ask your team a simple question "How close to best in class is your cycle time after moldflow?"

Moldflow is vastly market leader and every technical director demands moldflow from engineering team. After this is done, you visit shop floor, there is never a case that parts were right as with dimensions and warpage and cycle time. Molding tools are predominantly built without conformal cooling and will have warpage in a part with uniform wall thickness that every trainee engineer will design with?

We have walked into plants having run millions of parts from a well-established design, but using too high a cooling water and too long a cycle time because their simulation did not tell them, for example use 35 degree C water and tool will stabilize at 65 degree C after 20 shots, and then you run production. This thermodynamic understanding of tool is as important as understanding shear thinning of resin at molecular level and can say cycle time has far more impact on profit than anything. If you can have rapid thermal response from tool heat-cool molding becomes reality without cycle time penalty. This study requires whole different level of understanding and these routine tools are far too expensive and cumbersome to carryout simulation and scenario studies to level of optimization.

Simple challenge will be to look at current cycle time in an automotive mold shop and compare them with a rigid packaging shop? And ask the simple question why a PP bucket in 2.1 mm. thickness, 1 kg+ shot weight can be molded in less than 16 seconds? Look at PC/ ABS mobile phone charger cases being molded in 12-13 seconds whilst automotive guys run around 25-45 seconds? High class CD/DVD sub 4 seconds and automotive part 45-60 seconds same material, same thickness? Why? How close to best in class your cycle time is with moldflow? Any comments, experience on this will be very welcome here. For a customer with very high production we got 55% reduction in cycle time and that is what we see as room for profitability improvement and these are plastic parts where mold flow analysis was done and beautiful pictures made.
